A balaclava is worn for hours in cold air, and it is the one item on a winter crew that appears in every photograph at face height. That is why it is worth branding. The real decision is between the three constructions, and it is a decision about temperature and about how the logo is applied — not about styling.
The single-layer version is 100% polyester at 180–190 gsm, roughly 45×26 cm and 48 g. It takes full-colour sublimation over the entire surface and is thin enough to wear under a helmet. Choose it for active sport and milder winter conditions, where the wearer is generating their own heat.
The dual-layer version puts a printed 130 gsm polyester outer over a black polar fleece lining of 160 gsm, about 40×29 cm and 65–70 g. The outer still prints in full colour and the interior is thermal. This is the skiing and snowboarding specification, and the one for long static exposure to cold.
The solid fleece version is 100% polar fleece at 220 gsm, about 38×30 cm and 100 g. It is the warmest and the heaviest, it comes in standard fabric colours, and it carries an embroidered logo rather than an all-over print. Choose it for workwear, heavy-duty warmth and premium merchandise.
Sublimation covers the whole surface: patterns, sponsor blocks, photographic artwork, a mask that reads as a design object rather than a giveaway. It works on the polyester models only. Embroidery on the fleece version gives you one mark, in stitched colours, on a plain-coloured mask — and it reads as more valuable, which matters for merchandise people are asked to pay for. If the artwork is complex, or the mask has to carry more than one sponsor, the fabric choice has already been made for you.
Under a helmet, bulk is the enemy: single layer, every time. Standing still through a shift — marshals, car park teams, winter build crews — the fleece weight is the point. Between the two, the dual layer is the safe order when you do not know how the wearer will use it, because it prints like the light version and insulates like the heavy one. What none of them solve is fit variation across a large crowd, so for fan merchandise order on the assumption that one size is being pulled over hats, hoods and long hair.
